Alfa Laval heat exchangers for Kespro, Helsinki

Earlier this year Finlands largest supermarket chain, Kesko, opened a new Kespro cash-and-carry store on the northern edge of Helsinki. Key components of the refrigeration system, Alfa Laval heat exchangers were chosen for their reliability and for the added value provided by Alfa Laval.
Its 9:30 on a sunny October morning in Helsinki and the new store already has quite a few customers. Owners of food retail outlets and restaurants push large shopping carts between rows of well-packed shelves and chilled and frozen food cases. Converted printing works The sign over the entrance says Kespro, the trading name for Keskos cash-and-carry stores. Occupying a building that was previously a large printing works, the store has a total floor space of 9,900 m2. The refrigeration system, installed by Suomen Kylmtekniikka (Finnish Refrigeration Technics), is a direct expansion system with four parallel compressor power packs. The refrigerant used is R404a and the system has a charge of 1,480 kg. Roof-mounted condensers Mounted on the roof of the store (see photo above) are four Alfa Laval Air Cooled Condensers, two 288 kW and two 200 kW units. The low temperature side of the system provides freezing down to 19C for a 548 m2 cold storage room, with a ceiling height of 4.5 m. This is achieved with four Alfa Laval 18 kW Industrial AirMax Evaporators with electric defrost in the coil and drip tray, plus fan ring heaters. The low temperature circuit also serves 45 m of frozen food cases in the main store. Cubic Unit Coolers The high temperature side provides a temperature of +6C for various chilled rooms, with a total floor space of approximately 1,100 m2 and a ceiling height of 4.5 m. This circuit also chills an incoming goods terminal with a floor space of about 1,000 m2 and a ceiling height of 3.5 m. Twenty-two 12 kW Alfa Laval Cubic Unit Coolers are installed in various locations (see lower photo, left). The high temperature side also serves 27 m of chilled food cases in the store. Waste heat generated by the system is recovered via four Alfa Laval Brazed Heat Exchangers, BHEs, connected to the compressor packages and recycled to heat incoming air to the store. Energy efficient system How energy efficient is the system? Ilkka Viita is Marketing Manager of Finnish Refrigeration Technics, the company that designed and installed the system. The Kespro plant has an Adap-Kool electronic management and monitoring system. Intelligent controllers continuously adapt the refrigeration system to actual operating conditions, reducing energy consumption to a minimum. Adap-Kool also allows remote monitoring and control by our refrigeration technicians. Correct power levels Ilkka Viita mentions other energy saving features. We designed the system with parallel compressor packages. These ensure correct power levels at all times and avoid energy wastage.

The roof-mounted Alfa Laval Condensers have stepless control of the fan speeds. This means constant condensing pressure, lower fan noise levels when full pressure is not required, and considerable energy savings. Since the units are fitted with inverters, all cables and switches must comply with EMC norms. Why Alfa Laval? Although Alfa Laval is a major supplier of plate heat exchangers and unit coolers on the industrial refrigeration side, the company is not equally well-known in the field of commercial refrigeration. So why did Finnish Refrigeration Technics choose Alfa Laval to supply heat exchangers for the Kespro project? Kesko is our biggest customer, says Ilkka Viita. In an important project like this we must have reliable components and a supplier that we can trust. Our reputation is at stake. Alfa Laval is an international company with a reputation for quality. Arneg chooses Alfa Laval for 19 Gross Market stores

Part of the Lombardini retail group, Gross Market operates a chain of large cash-and-carry stores located throughout Italy. Each store is equipped with refrigeration plant from Arneg and incorporates heat exchangers from Alfa Laval. Anselmo Anselmi, Manager of the new Gross Market store in Piacenza, explains that the first outlet in the chain opened in 1964 in Dalmine, near Milan. Today Gross Market has 19 stores with a total sales area of 100,000 m2 and more than 1,000 employees. At our Piacenza site we have about 50 employees and a floor area of 6,000 m2. Like the other 18 Gross Market retail sites, the refrigeration plant at the Piacenza store was installed by Arneg SpA, a large Italian refrigeration group with subsidiaries worldwide. Arneg is a key customer for Alfa Laval Italy, purchasing large volumes of heat exchangers annually. Nine Alfa Laval heat exchangers Gross Market at Piacenza is equipped with a direct expansion refrigeration system using R404a as the primary refrigerant and incorporating nine Alfa Laval heat exchangers as evaporators and condensers. Three Alfa Laval ACCS Axial Condensers, with a total output of 730 kW, are installed in a corner of the truck parking area outside the store. Four Alfa Laval Cubic and Top Unit Coolers are installed for various duties in the high temperature circuit. These include 50 m3 of storage for cheese at +4C, 45 m3 for meat at 0C, 50 m3 for fruit and vegetables at +4C, and 45 m3 for fish at +1C. On the low temperature side, two Alfa Laval Cubic Unit Coolers, provide freezing down to 25C in a 200 m3 cold storage room. Proven reliability Our Alfa Laval heat exchangers are performing well here in Piacenza, says Gross Market Manager, Anselmo Anselmi. The fact that Arneg chose these units for all our Gross Market stores shows that they are efficient and reliable.

New refrigerants, higher energy efficiency EU regulations stipulate that HCFCs must be completely phased out in the coming years. Similar regulations,

sometimes even more stringent, are being adopted in many other countries. Therefore the selection of refrigerant and the volume needed for your system are crucial factors that will directly influence total CO2 emissions. Some years ago, the concept TEWI, Total Equivalent Warming Impact, was introduced for refrigeration and similar systems as a method of comparing environmental impact. TEWI compares the amount of CO2 and CO2 equivalents generated by chillers, heat pumps and other equipment. In addition to the selection of refrigerant and, hence, the environmental

impact, increasing demands are being placed on energy management. Its up to you as the owner/user of the retail refrigeration system to do everything possible to minimize total energy consumption. Indirect systems with low life-cycle costs Indirect systems have now proved their worth in retail applications. Demand is steadily increasing for indirect systems in the form of factory tested refrigeration modules, offering fast, simple installation and regulation. The core of the indirect system is an evaporator with a refrigerant cooling a secondary coolant. This allows the total area of the evaporator to be utilized for keeping a constant brine temperature close to the product temperature. Easy, constant regulation of the evaporation temperature contributes to less frequent, easy defrosting and a stable climate. This reduces both energy and service costs. The bottom line is lower life-cycle costs and better long-term economy for your entire installation.

High heat recovery potential


An interesting argument for indirect systems is their energy/heat recovery potential. It is possible to recover nearly all the heat removed by a refrigeration system. This potential is exploited regularly in countries with cold climates. The excess heat can be used to heat a water circuit, or the water circulating to the air heat exchanger can pass another desuperheater before the condenser. The recovered heat can be used for floor heating and space heating in the supermarket. Alfa Laval can advise on the dimensioning of the system and supply advanced heat exchangers to ensure its reliability and efficiency.

PHEs for future-proof refrigeration system


UK-based ASDA recently opened a new chilled distribution centre at Bedford. Designed and installed by Star Refrigeration Ltd., the facilitys refrigeration system utilizes ammonia as the primary refrigerant. The charge is kept to a minimum by low pressure receivers in combination with Alfa Laval plate heat exchangers.

ASDAs new chilled distribution centre near Bedford includes a cold store and three chill stores. The 25C cold store is served by three low pressure receiver packages (LPR), utilizing direct environmentally friendly ammonia as the refrigerant. Each package comprises two coolers, one compressor and one evaporative condenser. The three chill stores (0C, +2C, +12C), 2 with a total floor area of 22,000 m , are served by a secondary glycol system. The chilled glycol is supplied from three systems with a total capacity of 2,793 kW. Alfa Laval M20 semi-welded plate heat exchangers (PHEs) are installed as ammonia-to-glycol evaporators. The entire system is designed for optimum energy efficiency and recovered heat is used for space heating and defrosting the coolers. Lower refrigerant charge Dermot Cotter, is Design Manager, South, for Star Refrigeration, the company which designed and installed

the system: Each chiller package utilizes a low pressure receiver and plate heat exchanger. The LPR concept reduces the charge by as much as 50% compared to a conventional flooded system. Although each chiller has a capacity of 931 kW, the total ammonia charge for the three units is only 780 kg. A clear competitive advantage for Star is TELSTAR, Stars own control system which controls all functions of the Bedford refrigeration plant. TELSTAR allows plant operators to replay key events in the plant operation, says Dermot Cotter. The system is a valuable fault-finding tool. PHEs more efficient Dermot Cotter emphasizes the benefits of plate heat exchangers compared with shell & tube technology. PHEs offer narrower temperature differences across the heat transfer surfaces. Therefore they are more efficient and smaller

compressors using less energy can be used. PHEs also take up far less space. Why did Star choose Alfa Laval to supply the heat exchangers? Alfa Laval helped Star develop the concept of combining plate heat exchangers with low pressure receivers, says Dermot Cotter. Most important of all, we need reliable products delivered on time, that will perform according to the manufacturers design criteria and we know we can rely on Alfa Laval. Future-proof ASDA comments: The refrigeration system at Bedford fulfils ASDAs requirements for a plant which is not only safe and efficient in operation, but also future-proof for the long term wellbeing of our distribution network.

ASDA superstores ASDA, Britains largest chain of food and clothing superstores, was formed in 1965. Today the company has 245 stores and 19 depots across the UK. With a workforce of 109,000, ASDA works with more than 2,800 suppliers. To date, Alfa Laval has supplied unit coolers for six ASDA supermarkets in various parts of the UK. Star Refrigeration Headquartered in Glasgow, Star Refrigeration Ltd. is a leader in the UK industrial refrigeration market with 250 employees in 12 locations. Star builds packaged chillers using either ammonia or HFCs and supplies complete systems to cold stores, food factories and a wide variety of process cooling applications.

The natural path to food refrigeration

In 1995 a supermarket in Swedens ICA chain, was one of the first to install an environmentally friendly refrigeration system using natural refrigerants. Alfa Laval supplied plate heat exchangers for the chillers.
Located in a central position in the historic town of Lund, ICA Focus has a total floor area of 2,400 m2 with a sales area of 1,600 m2. New indirect system installed The stores original direct expansion refrigeration system required a charge of 524 kg of R12 and R502 type refrigerants. Six years ago, subsidized by a grant from the Swedish National Environment Protection Board, the system was converted to a two-stage indirect refrigeration system using ammonia and CO2. Fredrik Larsson, Assistant Store Manager at ICA Focus, says the system performs well. He remembers the conversion period in 1995: The project took about three months and we were open the whole time. The food cases were converted one at a time, and there were only two days when we couldnt sell frozen food. Ammonia means zero ODP In the primary system, ammonia is utilized as the refrigerant, with polypropylene glycol as brine on the high temperature side. The ammonia circuit has a charge of 34 kg. Ammonia has zero Ozone Depletion Potential (ODP). Due to its short atmospheric lifetime (714 days), it does not contribute to Global Warming Potential GDP. CO2 on low temperature side The secondary refrigerant is CO2, serving the low temperature circuit. The refrigerant charge is 130 kg. In addition to being environmentally friendly, CO2 is less expensive since it has lower temperatures, higher capacity, and thus requires less piping.

A third ammonia chiller is integrated with the pump unit. 60 plants with Alfa Laval PHEs In recent years Alfa Laval has worked closely with system builders developing the components needed to handle natural cooling media. Today Alfa Laval supplies condensers, evaporators and coolers for CO2, propane and ammonia. The focus is on highest C.O.P. with lowest operating costs. Lennart Rolfsman of York, the company which supplied the chillers for ICA Focus, Lund, explains that his company has installed 60 commercial refrigeration plants of this type, and all have Alfa Laval plate heat exchangers. Welcome to the future In the near future on the freezing side there will be direct evaporation only, with no CO2 pumping. This development makes a considerable, additional contribution to improving the economy of the system.

Copper Brazed Plate Heat Exchangers (BHEs) are available in 10 models, equipped with stainless steel plates, and copper brazed for high thermal efficiency and strength. Designed for refrigeration and AC duties in retail outlets, BHEs handle HCFC, HFC, HC and CO2 refrigerants. As dry expansion evaporators they feature integrated flow equalization for maximum cooling performance. Three models are equipped with double refrigerant circuits. Four nickel-brazed models are available for ammonia duties up to 200 kW. Temperature range: 100C to 200C; pressures in excess of 40 bar. The Semi-Welded Heat Exchanger (SWPHE) is available in six models. The refrigerant flows in laser-welded, sealed plate channels, and the brine in gasketed channels. The flexible modular design enables it to cope with fatigue stresses and ice formation. The SWPHE is adapted for most refrigerants on the welded side and is particularly suitable for ammonia duties. Standard plate materials are stainless steels and titanium. Temperature range: 45C to 130C; pressures up to 25 bar. Thermal efficiency is high with a free plate arrangement allowing adaptation for most duties. AlfaRex is an all laser-welded, compact plate heat exchanger adapted to handle all refrigerants in the temperature range 60C to 200C; pressures up to 45 bar. Specifically constructed, welded and tested for fatigue with predictable life-times, AlfaRex units are suitable for use as CO2/ammonia cascade coolers and CO2 evaporators for freezing applications. They can also be used as heat regenerators for ammonia condensing at 40 bar/heating water to approx. 75C.
