Cables from Delft


With cable manufacturing experience since 1913, Prysmian Cables and Systems B.V. designs, manufactures, distributes and installs a wide range of cables and systems for the transmission and distribution of power at low, medium, high and extra high voltage for both land and submarine applications and for special industrial applications, together with a wide range of accessories for applications all over the world. Prysmian Cables and Systems B.V. initiated and patented pioneering developments related to extruded cable systems, such as the prefabricated stress cone and joint body (1965), the in-line cross-linking of extruded cables (1970), the Click-Fit accessories range (1990), the introduction of the environmentally friendly HPTE (High-performance Polypropylene Thermoplastic Elastomer) insulated medium voltage cables in the Netherlands (2010) and the production of HVDC land cables (2011) to name but a few. Furthermore Prysmian Cables and Systems B.V. can offer extended after sales Services such as: - 24/7 Emergency and Condition Based Maintenance; - On-site Fault Localization; - Diagnostics and Assessments; - Material Qualification; - Testing in our own HV Laboratory.

A global presence
With its two businesses, Energy Cables and Systems (cables and systems for underground and submarine power transmission and distribution, for industrial applications and for the distribution of electricity to residential and commercial buildings) and Telecom Cables and Systems (optical cables and fibres and copper cables for video, data and voice transmission), Prysmian boasts a global presence with subsidiaries in 35 countries, 54 plants in 21 countries, 7 Research and Development centres in Europe, USA and South America and employs more than 12,000 people worldwide. This broad and diverse geographical distribution of manufacturing facilities allows Prysmian to respond more efficiently and effectively to the needs of local markets and customers.

Environment and sustainability


Management of its business on an environmentally sustainable basis is not just an ethical commitment for the Prysmian Group but a key factor in its very business competitiveness. Prysmian is constantly seeking not only to develop products with an ever lower environmental impact, but also to implement management and production processes that help improve the environmental sustainability of its business. In keeping with the contents of the specific policy document, approved and supported by the Chief Executive Officer in 2007, since then Prysmian systematically and continuously pursued all the fundamental activities for managing issues relating to the environment and the health and safety of its employees, introducing a few improvements to the instruments used for fulfilling these tasks. Prysmian has also set up a special committee, the Environmental and Safety Committee (ESC), which acts at management level by deciding objectives for improvement on the basis of information provided by the Health Safety & Environment (HSE) department The XLPE and HPTE cables produced at Prysmian Cables and Systems B.V. are environmentally friendly and safe to use. Furthermore the reduction of electrical and magnetic fields induced by the currents flowing through the conductors is minimized in smart system designs.

Prysmian products are designed to comply with all major national and international standards (e.g. NEN, IEC, CENELEC, BS, CEI, DIN VDE, ICEA, IRAM, NBR, NF, SABS, SFS, TSE, UNE, UTE, NBN, AEIC, ANSI, AS/NZS etc.) and with customers specific requirements. Thanks to an undisputed expertise developed over decades in servicing all major utilities anywhere in the world, Prysmian relies on a long-standing tradition of participation and on a strong presence within international scientific bodies IEC, CENELEC and AEIC among others to develop relevant standards, technical recommendations and guidelines.

Innovation and quality


The objectives of Prysmians Research & Development function are identifying innovative products and technologies, introducing new products onto the market services designed to expand the range on offer, and cutting production costs. The quality of Prysmian products is assured by means of strict monitoring of all phases of the production process, from raw material procurement to the delivered product, through a highly-developed control system for each specific phase of the cycle. The controls during the raw material procurement stage concern supplier selection and quality checks of the individual supplies, which have to be accompanied by special certificates proving that they conform to the standards specified during the contractual phase.

Medium Voltage XLPE cable production
The extrusion and curing of XLPE insulated medium voltage cables is performed in three separate steps, i.e.: In the first step, thermoplastic polyethylene with a catalyst already added to the mix is fed into the extruder. During this extrusion process the conductor-screen, insulation and insulation-screen are produced in one go inside the extrusion head. Then this combination of conductor and insulation is cooled to room temperature and placed on a drum. In the second step this combination of conductor and insulation (called a core) is placed inside a water tank at 80C, where cross-linking occurs. The main advantages of this type of processing are high extrusion speed, low odour level, storage stability and low equipment costs. In the third and last step the cable finishing is placed on the cable core. In case of medium voltage cables this is usually a copper wires screen and a polyethylene outer sheath.

Cable finishing
Prysmian Cables and Systems B.V. offers a wide variety of cable finishings based on customers requirements, which includes the following: Single core medium voltage utility cables: - copper wires screen; - copper wires screen and laminated aluminium foil; - copper wires screen and laminated copper foil. Three core medium voltage utility cable: - copper wires screen. Single core industrial medium voltage cables: - lead alloy sheath; - steel wire armouring; - steel tape armouring; - welded aluminium sheath; - aluminium wire armouring. Three core industrial medium voltage cables: - lead alloy sheath; - steel wire armouring; - steel tape armouring. Apart from the standard PE outer sheath the following optional finishing can be produced by Prysmian Cables and Systems B.V. as well: - LSOH outer sheath; - PVC outer sheath. Some of the abovementioned finishings may also be combined, e.g.: Steel tape armour with a lead alloy sheath. Conductor types and range

The conductor sizes mentioned in the tables are commonly used types. The maximum conductor size per material and type is as follows:

Please note that the requirements of the NEN 3620 are more severe and the test program is extended to include more tests than listed in IEC 60502-2.

Routine tests

The minimum conductor size per type and voltage class is as follows:

Besides offering special arrangements in accordance with customer requirements, each cable length is subjected to a final routine testing procedure based on NEN3620 before release, consisting of: - Measurement of the electrical resistance of the conductor; - High voltage test; - Partial discharge test. Insulation quality and life expectancy of a cable are related to the magnitude of partial discharges that might occur in a cable. The reliability of measuring results for these partial discharges greatly depends on the noise level caused by the surrounding environment. The discharge detection limit is improved by using an electromagnetically shielded room (Faradays-cage) for the execution of the partial discharge test.

Sample tests

- Large conductor cross-sections up to and including 2500mm2 copper or aluminium Milliken constructions; - Oxidized wires for copper conductors; - Large solid round aluminium conductors up to and including 1600mm2; - Enamelled wires for copper conductors.

Special designs:

Sample tests are performed in accordance with NEN3620 and/or customer requirements.

Test regimes
As part of our quality system extensive tests are performed to guarantee our products fulfil the highest demands. Type tests reveal our cable designs to be outstanding and routine and sample tests prove that our cables conform to the highest standards.

Type tests

Prysmian Cables and Systems B.V. continuously performs type tests on MV cables according to the following Dutch standard: Middenspanning kunststof (MS): NEN 3620 (2003), Kabel gesoleerd met vernet polyetheen voor spanningen van 6kV tot en met 30kV. This document is based on CENELEC HD620 S2, Part 10, Section J.

Medium Voltage Systems P-Laser


Product evolution
During the years, after the undisputed supremacy held by impregnated paper, the evolution of insulation technologies and materials for Medium Voltage cables headed for extruded materials, at first thermoplastic PVC (soon given up because of reduced dielectric properties) and eventually cross-linked polyethylene. Introduced on the market in the early 80s, cross-linked polyethylene (XLPE), in particular, has completely replaced, since the early 90s, the still excellent impregnated paper insulation and is nowadays a fully consolidated technology, which relies on outstanding overall characteristics and performances (electrical, thermo-mechanical and installation) and a well-proven track record at all voltages. It appeared difficult, therefore, to find out something new, which could guarantee equivalent (if not improved) performances and introduce innovations and simplifications, given the technological goals achieved with XLPE. Prysmian, in its capacity as innovation leader, has taken up the challenge put forward by a mature technology as XLPE. The Company has therefore developed, thanks to its R&D facilities and a know-how acquired in more than 130 years of activity, an equally reliable new technology, with excellent mechanical, electrical and physical features and properties: P-Laser. The P-Laser technology, in addition to ensuring the same performances, the same excellent reliability and handling characteristics equivalent to the traditional XLPE cables, provides: - innovation for the network upgrading; - optimization of the Supply Chain and of the Total Cost of Ownership; - full recyclability of the product with lower environmental impact; - full compatibility of the cable with the existing network and the standard accessories. Furthermore, the product is conceived according to a modular architecture, which allows various design configurations depending on the specific customers requirements.

Industrial process
The product P-Laser uses a High Performance Polypropylene Thermoplastic Elastomer (HPTE) developed by Prysmians R&D laboratories and covered by patents and patent applications. P-Laser can be manufactured on a single and uninterrupted production line. Therefore, it is characterised by the complete product/ process integration, which allows to significantly streamline the supply chain and to considerably reduce the factory lead time, thus providing customers with remarkable advantages in terms of service, in addition to the excellent intrinsic characteristics of the product itself. The P-Laser cable can also be produced according to different metallic screen and outer sheath configuration requirements.

Medium voltage accessories
For application on medium voltage cables, Prysmian offers a wide range of accessory types for indoor, outdoor or underground installation. These are simple and reliable solutions for jointing, termination and connection to electrical equipment, without requiring extensive jointers training. Characteristic of the design is the use of prefabricated elements with integrated electrical functions that can be slid onto the prepared cable ends and need little additional installation work for completion. This design principle is realised by the use of modern high quality elastomeric materials with outstanding physical and electrical properties and the application of newly developed moulding techniques. The different accessories are composed of different types of Silicone rubber compounds, EPR-rubber and epoxy resin. Operational reliability has been proven in numerous installations over the last 25 years. The accessories are available in standard insulation diameter ranges and supplied as jointing kits including installation instructions.

Test regimes

Type tests reveal our accessory designs to be outstanding and routine tests prove that they conform to the highest standards. All of the medium voltage accessories are type tested and routine tested in accordance with harmonisation document HD629.1 S1 Test requirements on accessories for use on power cables of rated voltage from 3,6/6 (7,2) kV up to 20,8/36 (42) kV - part 1: Cables with extruded insulation.

Service

Prysmian Cables and Systems B.V. has her own centre of competence. The know-how
In order to supply the full range of MV accessories, Prysmian uses a number of different manufacturing techniques at her own two production sites in Gron and Neuf Pr, where moulding, manufacturing and kitting of our medium voltage accessories is performed. The production of these accessories is but the first step in supplying our products to the customer. A very high standard of quality is ensured by Prysmians core competencies for medium voltage accessories: - Supply management; - Distribution & logistics; - Expert manufacturing; - Marketing; - Purchasing; - Product development; - Applications engineering. Furthermore Prysmian has her own R&D team complete with a MV Laboratory for testing and is ISO 17025 certified.

Using the tables


Current ratings
The continuous current ratings mentioned in the tables are based on standards IEC-60502-2 and NPR3626. Both of these mentioned standards contain current rating information and the calculation methods of both standards are based on IEC60287. However, the assumptions for the current rating calculations in accordance to IEC60502-2 are different than the assumptions for standard NPR3626.

Cyclic loading

Where loading is cyclic, appreciable increase in current capacities may be justified. Please refer to IEC Publication 60853 for calculation of the cyclic ratings.

Characteristics

Electrical properties

The electrical properties and continuous current ratings apply to single core, three core, unarmoured and armoured cables where applicable, with the mentioned copper wire screen surface area. The total surface area of the copper wires screen may be adjusted to fit the required single phase short-circuit rating.

Impedances, such as positive and negative sequence impedances and zero sequence impedance are strongly depending on laying configuration, metallic sheath bonding and other conductive elements parallel to the cable route. The mentioned impedances are therefore indicative only and should be calculated per situation and confirmed by measurements after circuit completion.

Continuous current-carrying capacity
IEC60502-2
A separate group of three single core cables may be continuously loaded in accordance with the appropriate tables if the following assumptions are fulfilled. Assumptions:  Ratings apply to three-phase group(s) of single or three core cables;  Maximum permissible temperature of the inner conductor during continuous use: 90oC;  Ambient air temperature: 30oC;  Ground temperature: 20oC;  Depth of laying of the cables: 0.8 m;  Thermal resistivity of the soil: 1.5 K.m/W;  No soil dry-out;  Cables in air: naturally ventilated and protected from solar radiation;  Current ratings are based on solid bonded metallic sheaths; Correction factors for other installations are given in the appropriate tables. A temporary overload of the conductor to a maximum temperature of 105oC is allowable, but should be evaluated for each individual case.

NPR3626

A separate group of three single core cables may be continuously loaded in accordance with the appropriate tables if the following assumptions are fulfilled. Assumptions:  Ratings apply to three-phase group(s) of single or three core cables ;  Maximum permissible temperature of the inner conductor during continuous use: 90oC;  Ambient air temperature: 30oC;  Ground temperature: 15oC;  Depth of laying of cables: 1.0 m;  Soil thermal resistivity (wet): 0.75 K.m/W*;  Soil thermal resistivity (dry): 2.5 K.m/W*;  Soil dry-out temperature: 30oC*  Soil dry-out accounted for*;  Cables in air: naturally ventilated and protected from solar radiation;  Current ratings are based on solid bonded and single bonded metallic sheaths where applicable; Correction factors for other installations are given in the appropriate tables. A temporary overload of the conductor to a maximum temperature of 105oC is allowable, but should be evaluated for each individual case.
* In underground installations, if a cable in the ground is continuously operated at this highest rated conductor temperature, the thermal resistivity of the soil surrounding the cable may in the course of time increase from its original value as result of the drying-out processes. The mentioned current ratings in accordance with NPR3626 take this effect into account. However, if this effect does not occur, these values should not be used. Instead, the mentioned current ratings in accordance with IEC60502-2 should be used.

Selecting an energy cable


Different kinds of energy cable constructions are required to transport electrical energy from the energy station to the consumer. The following factors are important when selecting a suitable cable construction: Maximum operating voltage; Insulation level; Frequency; Load to be carried; Daily load curve;  Magnitude and duration of possible overload currents;  Insulation level of equipment (bare conductor insulators, arresters, etc.); Voltage drop; Length of the circuit; Profile of the circuit; Mode of installation: - underground (whether directly or in ducts); - in air (if in a tunnel, the dimensions and mode of ventilation of the tunnel); Chemical and physical properties of the soil: - whether rocky, sandy, clay, boggy, moist or dry; - chemical agents liable to cause corrosion etc; - the maximum thermal resistivity of the soil;  Maximum and minimum ambient air and soil temperatures, bearing in mind nearby hot-water pipes and other factors liable to heat (or cool) the cables; Specifications and requirements to be met;  The cable should be economical to use: An optimum cross-sectional area may be calculated based on the capital costs of the cable and its running costs caused by the power losses in the cable.

Voltages
Rated Voltage
The voltage which forms the basis for certain operating characteristics and test conditions is called the rated voltage and is denoted Uo/U where: Uo = the rated r.m.s. power frequency voltage between each conductor and sheath or sheath for which cables and accessories are designed; U = the rated r.m.s. power frequency voltage between any two conductors for which cables and accessories are designed. Operating voltage Um = the maximum r.m.s. power frequency voltage between any two conductors for which cables and accessories are designed; Um is the highest voltage that can be sustained under normal operating conditions at any time and at any point in a system (temporary voltage variations due to fault conditions excluded). Relationship between Uo/U and Um in three phase systems are prescribed in IEC standard 60183 and USA standard C-84.

Circular Mils
In American standards the cross sectional area is expressed in Circular Mils Ac. The relation between cross sections expressed in mm2 and Circular Mils is:

 Maximum recommended tensile forces when a pulling eye is attached to the conductor: Alu stranded: F = A x 30 N/mm2 Alu solid: F = A x 20 N/mm2 Cu stranded: F = A x 50 N/mm2;  Maximum recommended tensile force when a pulling eye is attached to the armouring wires: steel wires: F = A x 150 N/mm2 Where A is the cross sectional area of the conductor or armouring in mm2. Minimum permissible cable temperature during laying: With PVC outer sheath: - 5 C With PE outer sheath: -10 C At lower temperature the cables must be adequately warmed up before installation. This may be achieved by storing the cables in a heated room for at least 24h or by means of special equipment.

Direct current resistance
The maximum DC resistance values of conductors at 20oC are in the relevant tables. The DC resistance at other conductor temperatures may be calculated using the equation:

Laying information
During laying of energy cables, particular attention must be paid to the permissible tensile force:  Permissible tensile forces when pulling by cable pulling grip for single core and three core plastic cables with copper or aluminium conductors up to and including 18/30kV cables: F = 3 x D2 in Newtons;  Permissible tensile forces when pulling by cable pulling grip for three core plastic cables with copper or aluminium conductors and steel armouring wires up to and including 18/30kV cables: F = 8 x D2 in Newtons; Where D is the cable outer diameter expressed in mm

Effective resistance

The effective resistance (= alternating current resistance) consists of the DC resistance and the extra resistance, which takes into account additional losses caused by the current displacement in the conductor (skin effect and proximity effect). In the tables the given effective resistance of the conductors at maximum conductor temperature, is based on the following assumptions: Frequency 50 Hz; Solid bonded circuit;

Inductance
The inductances can be calculated for the various laying configurations with the following equation:

L = inductance, mH/km X = reactance, ohm/km f = system frequency, Hz

The dynamic stresses depend on the maximum asymmetric short-circuit current and the thermal stresses depend on the mean short-circuit current.

Dynamic stresses

Operating capacitance, charging current and earth fault current


The values for the operating capacitance of the cables are average values based on measurements and calculations. The values for the charging current are valid at a temperature of 20oC, at a frequency of 50 Hz and at the rated voltage of the cable. The values of capacitance, charging current and earth fault current will not change when using XLPE insulated cables when the temperature increases from 20oC to the maximum permissible continuous conductor temperature.

In general, cables and their accessories will withstand the dynamic stresses under shortcircuit conductions without problems, but near power stations it is important to take the dynamic short-circuit current capacity into consideration and to pay attention to the method of installation.

When planning cable installations, care has to be taken that the cables and fittings chosen are capable of withstanding the expected dynamic and thermal short-circuit stresses.

In the previous tables, the mentioned maximum permissible short circuit currents are applicable for a short circuit duration of one second.The values are based on the following assumptions:  Before short circuit the temperature of conductors = max. permissible temperature of conductor in continuous use (i.e.: 90oC)  Max. permissible temperature of conductor in short circuit is 250oC for XLPE insulated cables, for the metallic sheath is 210oC.  The permissible short-circuit current for durations of 0.2 to 5 seconds may be calculated by multiplying the max. permissible short-circuit current for one second by a value of 1/t, where t is the new short-circuit duration in seconds.

Research, development and quality

The introduction of new cable systems with XLPE cables and accessories is preceded by an extensive mresearch and development program. Not only type tests, but also qualification tests and development tests are performed according to relevant standards and specifications. Of course all of these tests are performed in accordance with PRYSMIAN CABLES AND SYSTEMS B.V.s quality system (ISO 9001:2000) and environmental system (ISO 14001).
