crusher control with ultrasonic

The core of every mining works consists of

a wide range of different process stages but
starts with ore crushing.
Measurement tasks for ultrasonic sensors with Prosonic
a resounding success
Prosonic is the ultrasonic level measurement family designed to match your exact
requirements in quarries to measure
coarse and nely-grained bulk solids and
liquids.
Level measurement in the crusher
To avoid damage to the crusher, a certain
level must always be present which depends on the type of crusher and material.
The ultrasonic sensors are linked to trafc
lights to indicate to the truck driver when
the truck can be unloaded or whether other
materials are to be unloaded rst.

Long range level measurement down

dusty ore passes with Micropilot M
For long range level measurement
in dusty ore passes and tall lime
bins Endress+Hauser developed
the loop powered free space
Micropilot M radar which can
measure up to 70m (230ft) in
ore passes even during lling and
through extreme dust clouds.
Checking the ore levels on conveyor
belts
Ultrasonic systems are used to prevent belts
being overloaded. They can also be combined with radiometric density meters as a
belt speed measurement systems.
All the data can then be used to calculate
mass ow. This type of system is much
easier to install compared with conventional belt weighers. Radiometric sensors
are also used in ore bunkers or for crusher
minimum detection protecting the belt
when e.g. ultrasonic systems cannot be
installed.

Monitoring the levels in ground ore

storage bunkers with a Levelex M
guided radar
Fine-grained materials with particle sizes
less than 20 mm (0,8 ) can be measured.
Unlike the ultrasonic measurement principle, the signal reection depends on the
change of the dielectric constant. Products
in a mine nearly always produce a
good reection.
The cable probe
hangs into the silos
or bins. With its
tensile load of up
to 3000 N, it can
be used for silo
heights up to 35 m
(115 ft).
The Levelex M
FMP45 can measure to temperatures
up to 400 C (752 F) at the process
connection. Cables on the Levelex M can
also be protected against very corrosive or
abrasive media with special coatings.
Measuring the ow of ore slurry from
the mill with Promag S magnetic ow
meters
Measuring raw material slurry ow helps
achieve mill circuit optimization. In abrasive slurry applications Promag meters are
tted with soft rubber pipe linings. Brush
measuring electrodes are also installed and
give an enormously increased operating
life time. The Promag S magnetic owmeter has been specially developed for such
arduous applications.

Measuring ore slurry density

Density measurement with compact Gammapilot M transmitters
are used to calculate the concentration of solids in slurry. This
process naturally involves a very
abrasive media and makes the radiometric measuring system
the ideal solution since
there is no contact at all
with the pumped slurry.
The measurement is unaffected
by different grain size or bulk densities. The Gammapilot M source container
and the transmitter are simply clamped
directly to the slurry pipe . This solution is
often combined with a Promag S electromagnetic ow meter to calculate the mass ow
of slurry through the pipe.

Monitoring the mill outow pipes for

blockages
The Soliphant M vibrating fork
provides high or low level tank
alarms and can be used to detect
mill outlet chute blockages e.g. ow
or no ow monitor.
The Soliphant M is maintenance free,
requires no setup calibration and is
suitable for ne grained slurry and
bulk materials less than
10 mm ( 0.4) in size.
For slurry with larger particle sizes less
than 25 mm (0,9) select the Solipant T
vibrating monorod switch.
The best chute or pipe blockage device
is of course non intrusive to the process
and Endress+Hauser offer the Soliwave M
microwave sensor for this purpose. The
Soliwave M will measure through a viewing
portal in metal pipes or directly through
plastic or glass wich can be penetrated by
microwaves. Measurement accuracy and
repeatability is therefore not affected by
process conditions e.g. high temperatures or
extremely abrasive or corrosive media.

Flotation Cells

Monitoring, metering and measuring

Prosonic S sensor
on owtation cell

Prosonic M on otation cell

Flotation is used in various mining processes such as gold and copper to recover
mineral particles ner than 0.5 mm
500 micron or 35 Mesh.
Cell control parameters include:
Minimum levels in the otation cell
Froth levels
Air injection for agitation
Level of pump sump
Slurry pH control
Flow meters for frothing agent dosing
Slurry and foam interface levels use
ultrasonic measurement when instruments can be installed at the top of the
otation tank
Measuring the slurry to bubble interface is
important to control the efciency of the
process. The density of the foam bubbles
is high enough to reect ultrasonic pulses
from a continuous ultrasonic level sensor. Using a two channel Prosonic S level
transmitter one FDU sensor measures the
distance to the bubble surface and the 2nd.
the distance to a disk.

A oat is swimming on the interface slurry

/ foam. A rod with a disk at the top is
xed on the oat. The ultrasonic device is
measuring the distance to the disk and so
actually measuring the interface.
Alternatively use compact ultrasonic
devices such as the Prosonic M.
Air injection for agitation in otation cells
is measured using Prowirl
vortex ow meters. The Prowirl compact gas and liquid
ow meter is insensitive to
plant vibration, air hammers,
offers high accuracy, a wide
measuring range and ensures
reliable operation with built
in self-monitoring diagnostic
software .
pH monitoring to control lime milk
addition to the ore slurry
The condition of the foam in the otation
process is directly dependent on the pH or
lime added to the slurry. If the pH is too
low, iron will be entrapped in the froth as
well as the gold or copper decreasing the
minerals worth.

Retractable
pH sensor
assembly

The pH of the slurry is therefore a key

process parameter for optimization of the
whole otation process. Retractable pH
sensor assemblies are integral to otation
process safety and automate the sensor
cleaning and calibration processes when
linked to plant PLC or automatic calibration
packages Topcal and Topclean.
New sensors now come with unique
Memosens technology which is quick plugin, watertight cable with integrated
electronics. The cable will
store laboratory pH and
temperature
calibration
details, meaning
that broken sensors can be replaced without recalibration. pH sensors with
Memosens technology store the actual
calibration data as well as other information
used for predictive maintenance e.g. overall
time in operation, maximum and minimum
pH values, maximum and minimum otation process temperature.

Liquisys M application

The purpose of the ore slurry thickening is

to remove excess water to achieve the best
material density for the next stage in the
process e.g. the leaching circuit. Solid-liquid
separation by sedimentation using thickener
tanks or lamella separators with plates.

Alternatively a CUS ultrasonic measuring system for sludge level can be used if
there is a clear interface between sludge
and water..
Liquiphant M vibration limit switches for

A limit detection of solids or
sludge with higher density than
water under water is e.g. possible
with Soliphant M vibration limit
switches with adjustable sensitivity.

measurement devices

A Turbimax optoelectronic or turbidity

sensor measures the slurry level and sludge
concentration. The sensor is replaceable
without re-calibration if it is accidentally
broken. A controlled sludge draw off from
the thickeners permits optimized operation of the downstream sludge dewatering
equipment. Continuous sludge prole
measurement controls the exact excess
sludge and return sludge draw off.
Furthermore a threatening sludge drift can
be recognized early.

In lamella separators with plates,

material discharge, dependent on sludge
density can be monitored using two
Cerabar M pressure sensors with ush
mounted ceramic membranes at a measured length apart of 1 m (3,3 ft) together
with a two channel process transmitter.
Robust, abrasion resistant measurement

Extractive Metallurgy

Promag for acids

The following step after the mechanical

treatment of ore is the chemical extraction of the metal from the mineral ore. In
general, ores are found in a form that is
not satisfactory for leaching and must be
subjected to preliminary treatment (pyrometallurgy).
Sulphide ores can be converted by oxidizing
roasts while oxidized ores or concentrates
are reduced under controlled conditions.
These result in soluble forms which easily
dissolve in a leaching solution.
Mineral extraction and leaching
Slurry is heated up and mixed with hot
concentrated sulphuric acid inside titaniumlined autoclaves. In the case of nickel and
cobalt, for example, the temperature in the
autoclave is 225C (437 F). The material
is then leached into solution. Precipitated
iron and aluminium tailings are washed and
stored in the tailings dam.
Limit measurement in the autoclave presents numerous difculties. As if high temperature and acid content were not enough,
the thick brick lining of the autoclave sets
up an impervious barrier to all measurement systems other than radiometric.

The leaching solution itself depends on the

type of ore to be leached. Ammonium
hydroxide, for example, is used for carbonates and sulphides, cyanide solutions for gold
and other precious metals and sulphuric
acid for oxides and sulphates. The dosing
of acids is typically realized with Promag
magnetic ow meters with PFA liners.
For level measurement of
acids use non contact radar
measurement
Micropilot M, which offers
high chemical resistance
using a PTFE disc as the
acid to instrument interface.
A known quantity of the solution resulting
from the leaching seperation is treated in
various ways to precipitate out the dissolved
metals and recover them in solid form by,
e.g. chemical precipitation, electro winning
or solvent extraction.
In all these chemical process, the pH value
has to be monitored carefully and safely.
Safe installation procedures are often critical
due to the hazardous nature of acid or
cyanide leaching solution. To ensure an

optimum operating
life, a safe working
environment as well
as highly accurate pH
measurement, liquid
lled electrodes plus an
automatic immersion
assembly with spray
head for automatic
cleaning are used.
Sulphuric acid production.
Because large quantities of leaching solution
are used, it must be both cheap and easily
available. Sulphuric acid, for instance is often
produced directly on site. Sulphuric acid concentration has to be measured throughout the
different steps of production.
The best solution is the use of inductive conductivity sensors with Liquisys M transmitter
whereby the sensor is completely sealed by
PFA and PVDF and therefore the most resistant
to the aggressive acid.

Utilities

T- mass applications

Water and compressed air supply

Compressed air is usually generated by
central compressors areas on the mine. This
air is used for various purposes such as:
agitation in tanks containing slurries, to
prevent solids settling
to drive pneumatic equipment such as
underground rock drills
in conjunction with refrigeration plants
for underground ventilation and cooling
dry products such as lime are conveyed
by means of compressed air

In certain instances water is used in place of

compressed air to drive equipment such as
rock drills etc.
Flow measurement of water with a
Promag W magnetic ow meter.

Oil resevoir tank level

Liquiphant vibration level
switch is used to measure the
oil level in the resevoir. This
switch is not affected by any
contminants, such as metal
lings, in the oil.

The applications show mass ow measurement examples of compressed air with

t-mass thermal ow meters.
Water for use on mines is obtained from
various sources depending on the location
and type of mine. Some sources are underground water which is pumped to surface
and used on the mine, water is drawn for
rivers or water boards or from well elds.
This water is also used in various ways on
the mine such as:
dust suppression in milling and crushing
circuits
density control in slurry thickeners
washing and scrubbing
steam generation in boilers

Lubrication oil
Oil is used on cone crushers for lubrication
to prevent damage to bearings and shafts.
Various measurements are needed to ensure
the correct and trouble free operation of the
crusher.

Pressure measurement e.g. on pumps with

Cerabar S.

System pressure
A pressure switch Ceraphant T is used
to ensure that the system pressure is
maintained and should the pressure drop
the crusher can be stopped before any
damage is caused.
Oil ow to the crusher
The mass ow is
measured by means of
a coriolis ow meter
to ensure that any
blockages in the piping
is timeously noticed.
Should the ow rate to
the crusher be interrupted the crusher can be stopped and an
alarm can be given.

Tailings facilities provide a window on the

mining industry and have to be managed
for the long term. The technology to safely
design, build, operate and decommission tailings facilities must be consistently
applied for the safe and environmentally
responsible management of tailings, usually
falling in to three distinct areas:
ore and mine rock characterization with
e.g. chemical properties, acid generating
potential and leachable contaminants
tailings characterization with e.g. daily/
annual throughput and total quantity, size
distribution, % and density of solids, specic gravity and liquid phase chemistry
mill operation characteristics with
e.g. reagents used, water recirculation
requirements, mill treatment processes
(e.g. cyanide destruction), miscellaneous
inows to tailings basin, potential for pit
and/or underground backlling and % of
disposal to surface facility vs. backll

Dam water levels can be monitored by

suspending
hydrostatic
sensors at
intervals
over the
dam wall.
Liquid levels
and also
temperatures in overow wells and dammed waste
pools are monitored using a Waterpilot
hydrostatic level sensor with an integrated
temperature transmitter.

Efuent will ow from most mining processes

through pipes or open channels into the
dammed holding basins. It is not only important to measure the waste characteristics e.g.
pH, conductivity, turbidity but to measure the
actual daily volumes of waste produced.

For solids or rock

based waste a
Prosonic S ultrasonic
transmitter plus sensor will measure open
pit slope wall levels
and warn against
signicant rock slide or
excessive rock build up.
