4.5 Mold Fabrication

4.5.1

Precast elements Mold shall be fabricated based on the approved shop drawing issued
by design to production department. Before any Mold fabrication takes place, the
Production Engineer and Mold Fabricator must ensure that he has the approved latest
revision of shop drawing.
4.5.2 Material of Mold: The Mold material mainly of the steel plate and profiled assembled
by welding and bolting. Part of the Mold can also be made with the wood or marine
ply wood depending upon the configurations and the number of units that will be
produced.
4.5.3 Molds are fabricated in such a manner that:a. They are stable and solidly unit.
b. Casting deviation to be readily controlled and / or prevented.
c. Will allow de-Molding without damaging the precast element.
d. Are free from defects that would impair the surface appearance of the precast unit
and prevent loss of cement slurry.
e. They are accurately built and all measurement area as per the latest revision of
approved shop drawing.
4.6 Mold Control
Mold fabrication is monitored from time to time by the line quality controller. Upon
completion of fabrication work, the Mold is subject to final quality control inspection, and
approves or disapproves completed Mold on his findings. Cast in items, Mold oil and
reinforcement can only be placed after the approval of Mold. The Mold control should be
carried out prior to every casting.
4.7 Mold Preparation Prior to Casting
Clean the Mold from dust and other dirt. Apply Mold oil/release agent evenly on the internal
skin/faces of the side Molds and on the surface of the table Mold. Avoid applying oil in
excess quantity. Apply Mold oil/release agent on the internal surfaces of holders, block-outs
or opening.
4.8 Fabrication of Steel Reinforcement Cages

fabrication drawings that are being used are of the latest revision. Upon completion of a steel
reinforcement cage assembly, install Approved plastic spacers into the assembly. The spacers
should be strong enough to hold the weight of the reinforcement and achieve the required
cover. If not, concrete cover blocks will be used having the compressive strength equivalent
strength to the concrete member. Likewise, install the lifting hooks and then, if applicable,
fixing inserts and other provisions. Transfer the completed steel reinforcement cages into the
temporary holding area and cover it with polyethylene sheets to protect them from dirt, rust
and the like.
4.9 Placement of Steel Reinforcement
From the stocking area, the steel cage is lifted by the overhead/gantry crane and place unto
the Mold. Ensure the completed steel cage is lifted at their designated lifting points to prevent
its distortion at the time of transfer. Upon laying the steel cage unto the Mold, check for any
deformity, distortion, loose ties, which might have occurred at the time of its transfer. In such
occurrence, fix/restore it back to its original state. Install required cast-in-fixing items, i.e.,
base plate, angel plate, block out, sockets, MEP provisions, etc. as per shop drawings. Ensure
that it is properly fixed and supported to prevent dislocation at the time of casting.
QC Inspection: Ensure that the whole set up is finally checked by Quality Control Inspector
to ensure that no tie wire cuts or other debris are left in the Mold. It is also ensured that all the
cast-in items in the precast elements are in their right location and secured properly to prevent
movement during casting.
4.10 Embedded parts

Mold. Time interval is observed to avoid the occurrence of cold joint, QC Inspector will
ensured the batching with approved mix design & its batching record at the check point of lab
at the check point material engineer will conduct all fresh concrete tests according to
inspection & test plan. QC Engineer will ensure the concrete temperature at the time of
concrete placing it should not exceed 32 C. Mixing and pouring of concrete is not permitted
when the shade temperature exceeds 40C. Lay the concrete is upto the Mold in such a
manner that the entire Mold surface is covered evenly.
Vibration: For casting on table base Mold with built-in high frequency vibrators: Switch on
the vibrator at predetermined period of time as instructed by the Production Engineer and/or
QC inspector. For casting on table base Mold without built-in vibrators: Compact the concrete
is by using poker vibrators, immersion type. Vibration is applied continuously for
predetermined time during the placement of each concrete batch. Special attention is given to
difficult areas where heavy reinforcement occurs to prevent the presence of void or
honeycomb in the concrete. Level the top surface and remove excess concrete after
concreting. After the initial setting of concrete the surface, apply the required surface finish as
per requirement of the Specification. Curing: Panel / element are covered with Polythene
sheet to prevent evaporation and all produced panels / elements will be moisture cured in the
factory for 3 days after tilting and stacking. Hessian cloth shall be fixed and water with be
sprinkled for 3 days. Alternatively, approved curing compound may also be applied.

De-Mold and strip the precast units off the Mold once they have attained the required
lifting strength or as per approved design. The lifting strength is determined by crushing
one concrete cube at 8 hours after casting. The crushing results for every batch of cast
units are reflected on the Daily Cube Crushing Data. At the time of lifting, visually check
the cast precast element for any defect and/or damage. In such occurrence, inform the
responsible authority on this account. Mark the unit for proper identification during
repair.
Units with serious damage and deemed irreparable are rejected outright and the QC
Inspector makes the corresponding report stating the reason for rejection. Once the
precast unit is stripped off the Mold, mark the precast element taking into account the
identification number and casting date as per approved unique numbering style. The
marking is placed in such a way that it is visible even when the unit is in stack. Precast
elements are stripped off the Mold and loaded to a truck and get pick up eventually by
the overhead / tower crane and stack in the stockyard. If immediate transfer is deemed
not possible, precast elements are stripped off the Mold and stack temporarily in a
holding area provided in the factory until their transfer in the on-site stockyard. For
transfer of units from factory to on-site stockyard by the flat bed trailer for columns,
beams, hollow core slabs. Curing will be done for a minimum period of 3 days.
5. Storage / Stacking of Pre-cast Elements
Precast concrete elements are generally stacked in a way to avoid any damage and double
handling of the units. The Wall panel to be loaded on the flatbed trailer and to be arranged in
such a manner that no shock / stress induced to the panel while transportation / delivery. Upon
arrival to Souq Waqif Car Parking, panel will be unloaded on top of wooden plank for the
element which cannot be kept in the rack otherwise all the elements must be unloaded on the
rack supported with the wooden batten, at a pre-determined location either in the main stock
yard or the designated yard at the site as indicated in the total construction logistic plan.
Prior to unloading panels are also then inspected by UCC representative, and if there be major
defect will not be unloaded from the trailer to the storage yard and will be returned back to
the factory.
