1. Assembledifferentialgroup(15).
2. Heatbevelgear(16)to135C(275F)foramaximumoffourhours.Installthebevelgearonthe
differentialgroup.

3. Installfourlargepins(25)partiallyintobevelgear(16).Installfoursmallpins(26)intolargepins
(25).Makesurethattheserrationsofthesmallpinsare180degreesfromtheserrationsofthelarge
pins.Presspins(25)and(26)sothatthepinsareflushwiththesurfaceofbevelgear(16).Torquethe
209X6493Bolts(17)to9510Nm(707lbft)andthenturntheboltsforanadditional1805
turn.Makesurethatthebevelgearisseatedonthedifferentialgroupshoulder.
Note:Bolts(17)cannotbesubstitutedwithotherbolts.Ifbolts(17)arereplaced,new9X6493Bolts
mustbeinstalled.
4. Pressbearingcone(3)andbearingcone(22)ondifferentialcase(21).Makesurethatthebearing
conesarefullyseated.
Note:Ifyoufreezethebearingcups,allowthepartstoreachauniformtemperature.Thenuseadriver
orapresstoresetthebearingcups.Thelimitforfreezingthebearingcupsis29C(20F).Remove
anyfrostandwipethebearingcupsdry.LubricatethebearingcupswithSAE30Wgearoilinorderto
preventrustonthebearingcups.
Note:Ifyouheatthebearingcones,allowthepartstoreachauniformtemperature.Thenuseadriver
orapresstoresetthebearingcones.Thelimitforheatingthebearingconesisamaximumof135C
(275F)foramaximumoffourhours.LubricatethebearingconeswithSAE30Wgearoilafterthe
bearingconeshavecooledinordertopreventrustonthebearingcones.
5. Removeintermediatehousing(14)fromcenterhousing(27).
6. Installbearingcups(2)and(23),bearingsleeves(1)and(18),andtwopins(24).Lubricatethethreads
ofadjustingnuts(4)and(20)andinstallthenutsinintermediatehousing(14)andincenterhousing
(27).
7. Positioncenterhousing(27)inanappropriatesupportingfixturesothattheopensidefacesupward.
Withaliftingdevice,lowerdifferentialgroup(15)andbevelgearintopositiononthreedowelsin
centerhousing(27).
8. Installintermediatehousing(14)oncenterhousing(27).Apply1U8846LiquidGaskettothe
contactingsurfacespriortoassembly.Torquethethreeboltsto10020Nm(7515lbft).
9. LubricatetheOringsealandinstalltheOringsealonpinionhousing(9).Installpinionhousing(9)
oncenterhousing(27).Toinstallthefrontdifferential,torquethe10boltsto30040Nm(22030
lbft).Toinstallthereardifferential,torquethe12boltsto30040Nm(22030lbft).Usethe
originalthicknessofshims(28)oruseanewshimpackthatismeasuredtothesamethicknessasthe
originalpack.Iftheoriginalshimpackisnotavailable,use70%ofanewshimpack.
Note:Theneededthicknessoftheshimpackmaychangewhenthetoothcontactpatternisadjusted.
10. Tightenadjustingnuts(4)and(20)toapositionthatmaintainsgearbacklashandslightbearingend
play.Thispositionshouldnotmaintaintightgearmesh.
11. Repositioncenterhousing(27)inthesupportingfixturesothatcenterhousing(27)andpinion
housing(9)arehorizontal.Thepartsarehorizontalwhenthepartsaremountedinthemachine.

12. Measurethetorquethatisneededtorotatepinionshaft(6).Recordthistorque.Forthismeasurement,
usea1U6690SocketWrenchAssemblyonpinionshaftnut(13).
13. Whileyourotatepinionshaft(6)backandforth,tightenadjustingnut(20)tothezerobacklash
position.Thenbackoffadjustingnut(20)byavalueof20plustheincrementtothenearestlock
position.
14. Tightenadjustingnut(4)atthesametimewhileyourotatepinionshaft(6).Tightennut(4)untilthe
torqueincreasesto0.2to0.6Nm(2.0to5.0lbin)overthetorquethatwasrecordedinStep12.This
istheseatedposition.
15. Tightenadjustingnut(4)by60plustheincrementtothenearestlockposition.
Note:Whenyoucheckforcorrectassemblyandforcorrectadjustment,measuretherollingtorqueof
thebevelgeargroupattheshaftofthepinion.Fornewbearings,therollingtorqueshouldbe1.4to
2.4Nm(12to21lbin).Forusedbearings,therollingtorqueshouldbe0.7to1.2Nm(6to11lbin).
16. Measurethebacklashbetweenbevelgear(16)andpinionshaft(6).Measurethebacklashattheheel
ofthebevelgear.Thebacklashmustbe0.30+0.120.10mm(.012+.005.004inch).Tomeasure
thebacklash,placeadialindicatortangenttothespline.RefertoIllustration2foranexample.Make
surethattheyokeorthesplineadapteristighttothespline.
