The project was to construct and erect all piping components at Feed Gas CO; Removal Unit Plant where it located beside a life Fertilizer Plant and the project last for about 8 months, CE 1,2 Background This unit plant is to remove or separate CO; gas from natural gas which is the main feed gas for the fertilizer plant. The main objective is to purify the natural gas before it entering to a reactor {0 produce ammonium nitrate which is one of the main compounds in agriculture fertilizer The units operation consists of a main scrubber with 50m height above ground level and a secondary scrubber which is half of the size of main scrubber. This project had to be completed within a year including construction & erection, commissioning and start-up, “he engineering design undertook by Foster Wheeler and raw materials procurements were done directly by plant owner. My organization was in charge ofthe plant construction, re. instatement after testing and pre-commissioning works and I was one of the mechanical Engineers to take care of all steel piping fabrication and erection works related to all units operation and equipments. In addition, some of the piping were to erected and connected into existing life plant, Asa project mechanical engineer, my major roles were to address the following challenges: CE 1.2.1 ~Studied relevant codes, engineering drawings, general arrangement drawings and 30 isometric drawings to determine work units. CE 1.2.2 Determined scope of non-destructive test (NDT) for all piping lines according to engineering specifications. CE 1.2.3 ~ Worked closely with Q.C inspectors, gathered NDT results and documented it before | proceed to next work scope for each fabricated piping line. CE 12.4~ Made and submit progress reports to client and attended weekly progress meeting {0 solve Issues arose which delayed the erection works and mitigated any delays possibility during construction period. Page 1 of 13, CE 1.2.5 ~ Prepared partial test packages documentation as evidences for each milestone achieved after completion of each individual piping line. CE 1.2.6 ~ Organized and guided personnel to perform hydrostatic tests at each individual Piping line or combination of piping lines after completion of NDT and documentation works. Results of hydrostatic tests were recorded and its acceptance by client considered as major milestone in completion of each individual piping line. CE 1.2.7 ~ Reviewed and witnessed internal piping drying and cleaning by workers after acceptance of hydrostatic tests. EL son eering Acti CE 1.3.1 ~ My initial task was to study ASME B31.3 - Process Piping which is one of the design & application codes applied to this project. ! was required to familiarize and understood the standards used for piping construction on this project. | cross checked the material specification for piping components written in engineering drawings against the code. CE 1.3.2 —In the ASME B31.3 code section, | had to study the chapters of non-destructive test requirements and relevant inspection hold points related to fabrication and construction of piping. Each individual piping line was extracted by myself from engineering data and drawings and tabled up with relevant NDT scopes according to design temperature, pressure and material spec for each individual piping line. This was then passed to fabricators and Q.C personnel to conduct tests and inspections. CE 1.3.3 - Apart of ASME B31.3 code, thad to refer to ASME Boiler and Pressure Vessel Code, ‘Section IX (Qualification standard for welding, brazing and fusing procedures) when counterchecked and reviewed few of the welding procedures (WPS) selected to apply for this Piping project. After that, | was required to arrange welders qualification tests (WOT) for welders who were assigned for this project as they need to be qualified. Qualification was done by performing welding on test pieces and witnessed by qualified inspector appointed by plant owner. Radiography tests were carried out as one of NDTs to check the sou: indness of weld performed during WQT and its results was interpreted and approved by qualified inspector. From time to time, Iwas required to arrange these WQT together with Q.C team members before welders started working on actual products, CE 1.3.4 ~ My concurrent task was te quantify work volume in term of pipes and fittings welding joints according diameter size, type of joints and material specs. Therefore, Icreated database using spreadsheet and created weld joint identifications from time to time when reviewing the isometric piping drawings. Data such as total joints completed extracted from database were then used to monitor progress of fabrication and erection since welded joints were recorded into database daily. My data were compiled into progress reports and | Presented it to my project manager and client in the weekly progress meeting. | analyzed the Page 2 of 13 welding productivity and provided opinions to project manager about the necessity to increase manpower to catch up the milestone progress. CE 1.3.5 ~ During piping erections, thad to help Q.C team members and monitor documents Preparation called “test package” for each individual piping line which include isometric drawings, weld summary sheets, NDT results, dimensional reports and etc...These documents were compiled into @ single file for individual piping line and submitted to client for review and approval before hydrostatic tests (HT) or pneumatic tests were carried out. CE 1.3.6 ~ After reviewed and commented by client, | organized and instructed HT teams to Perform preliminary tests for those approved piping lines ta make sure there was no leakage or Pressure drop. | made sure and guided HT team performed the hydro pressuring of piping lines according to HT procedure and monitored during holding time. Then, official HTs were carried out at the presence of client and results were recorded using dual pen pressure and temperature chart recorder. Sometimes, technical difficulty happened when pressure drop against time but no leakage was found at the complete length of piping. At that time, i had to show calculation using Ideal Gas Law (PV = nRT) assumptions and equations to prove pressure drop was caused by temperature drop. CE 1.3.7 — After acceptance of HT result for each individual piping line, | partially witness the Pressure released and draining of water from piping, | organized and managed work teams to clean and dried up the lines with 7 bar compressed dry air. Sometimes, | had to full time Presence and guided the operation while a more hazardous method of cleaning and drying ie. Pressured air blown method was used. The dirt and rusts were blown out when immediate Pressure released by opening a 4” ball valve at end of piping. After results accepted by QC Personnel, | organized workers and inspected the reinstatement works done by them. .4 Summa Thanks to the teamwork, client cooperation and C&S group commitments, our mechanical Piping team managed to achieve overall completion schedule within 9 months whereby jobs were done safely with no lost time. According to Project Director, this project managed to achieve 15% net profit and | was complimented because of organized database and good control in monitoring fabrication and erection progress during project execution Page 3 of 13, CE2 Pre-Fabrication of Misc. Piping for 2 x 7OOMW Coal Fired JIMAH Power Plant CE 2.1 introduction After retumed from project site in North Sudan, | remained with Vantage Stee! Work Sdn Bhd, and have been promoted to Lead Project Engineer - Mechanical, From February 2007 onward,1 was assigned to handle a new project which lasted for 15 months. This project was about pre- fabrication of total 1100ton of steel piping at our company’s fabrication shops and delivered to Construction site at JIMAH Power Plant located at state of Negeri Sembilan in Peninsular Malaysia. Jimah Power Plant is 3 hours away from our fabrication shop by heavy transportation. CE 2.2 Background My company had been awarded by IHI Corporation from Japan to fabricate and paint miscellaneous pipe spools which HI was one of the main contractors in-charged to 2 units of 700MW coal fired power plant. ASME 31,1 (Power Piping) design code was used for fabrication and construction at site and our main scope confined to Non-boiler External Piping and Joint (NBEP). (Refer to Fig.100.1.2(8)) The main objective of this project was to fabricate 3 different categories of pipe materials which are carbon steel A106Gr.B, P11 & P22 of chromemoly alloy steels, 304 & 3161 of stainless steels. Pipe spools from above categories were fabricated using standard sizes of pipe and fittings manufactured by oversea mills where (Hi was responsible to import it and delivered to workshops before we start fabrication. Then, fabricated pipe spools were transfer to blasting chamber before carried out painting activity according to design specifications. Finally, painted Pipe spools were packed into bundles and delivered to site by trailers after inspection released by client’s representative. Therefore, my tasks were to initiate, planned and carried out project implementation as mentioned below; CE 2.2.1 —| reviewed Purchase Order (P.O) including contract terms, reviewed preliminary schedule provided in P.O and raised commercial and technical clarifications. CE 2.2.2 -I studied engineering specifications and referred to ASME B31.1 code to compare Project specifications and raised technical queries when differences found between ASME 831.1 code and project specifications. CE 2.2.4 — lassigned responsibility to document controller, project engineers, QC staffs, supervisors in febrication shops and scheduled resources including equipments and subcontractors CE 2.2.5 ~I created an efficient database program using MS. Access and improved it periodically to contro! materials handling, progress monitoring & reporting and storing of QC data. CE 2.2.6 - I controlled fabrication activities started fram receiving pipes & fittings, cutting of pipes, joining of cut pipes and fittings, monitoring NDT works, painting and packing of pipe spools until delivery to construction site. Page 5 of 13, CE 2.2.7 organized progress meetings with client together with project team. | presented Progress reports; negotiated modification required by IHi and quoted variation orders for additional works and requirements. Also, | modified and re-schedule fabrication sequences and delivery dates according to site erection requirements. CE 2.2.8—Imade and submitted monthly progress claims after started products delivery to site. Finally, closed out project, made evaluation, cost analysis and lessons learned after last delivery to site. CE 2.3 Personal Engineering Activity CE 2.3.1 Once I received this new assignment from my senior project manager, | requested a copy of P.O from contract department and reviewed the contents including work scopes, contract and payment term, contract period & delivery schedule. Project specifications were included when we received P.O, therefore, | had to study all of it. For example: Material Spec, Preliminary Bill of Quantity (BOM), Fabrication and Tolerance Procedure, Painting Spec, Marking & Shipping Procedure and etc. had to raise commercial and technical clarifications when | found contra between P.O and project specification. Vendor's project organization chart was drafted by me and passed to senior project manager for review and approval before sent to HI CE 2.3.2 At the same time, had to refer ASME B31:1 code and compared it with project engineering specifications and also to extract additional project requirement from ASME code Such as scope of NDT and Post Weld Heat Treatment (PWHT). Few technical queries were raised by me after found insufficient information and differences between project specifications & ASME code. Besides, | referred to previous similar completed project as. reference to compare scope of works and solved some technical queries. | had to provide alternative proposals to IHI’s engineers by consulting local specialists and suppliers when | found specifications which were not commonly used locally. It was because some of IHI design adopted Japanese standard instead American standard which commonly applied here. For example, pipe thread that commonly used here is NPT but PT ~ JIS was indicated in project specification. CE 2.3.3 ~ As mentioned in CE 2.3.1 about preliminary BOM, it gave me a clear guideline to. estimate work volumes to be carried out throughout the project. For the first three months, we constantly received construction drawings called “General Arrangement” drawings and isometric drawings; hence, | had to study and made comparison between preliminary BOM and actual BOM which | tabulated from isometric drawings. From there, I planned the fabrication schedules with other deliverables like blasting & painting, smail bore pipe threading, separation & packing of small bore fittings for site run erections. Any big difference in work volumes between preliminary BOM and actual BOM will be reported to IHlas early as possible, so | could Page 6 of 13 claimed for extension of time. Otherwise, we couldn't deliver the scheduled packages according to site required dates. CE 3.2.4 ~ Asa project team leader, | had to assigned responsibility to team members according to project organization chart before fabrication started. The team comprised of 1 document controller, 2 project engineers, 3 QC personnel, 1 workshop supervisor and 2 foremen with approximate 50 workers. Besides, | negotiated and selected painting subcontractor, NDT and PWHT subcontractors by appraising their previous performances and comparing quoted prices, | was required to ensure that cost incurred within budget, Furthermore, I had to make sure necessary fabrication equipments, accessories; handling equipments and in-house transportation were available from time to tinte. Or else, | had to raise requisitions for buying or rental of new equipments. CE 3.2.5 ~ Due to the huge quantity of fabrication and QC data, I created an efficient database file using MS. Access and made furnishing & improvement from time to time to cater lots of reporting requirements such as material receiving reports, progress reports, fit-up and welding reports, welding and NDT summary sheets and delivery orders where fabrication data and NOT data were collected and input to this program daily by relevant personnel. IHI was impressed by this program with only one file but able to generate many important documents. | learned about this useful program used by our client when | was working in North Sudan and | spent about 2 months developing this program at the beginning of this project. CE 3.2.6 - Approximate 80 tons of various sizes and materials of pipe spools to be fabricated and delivered to site morithly. With MS. Access program and an effective project team, | was able to control fabrication activities started from receiving pipes & fittings, cutting of pipes, joining of cut pipes and fittings, monitoring NDT works, painting and packing of pipe spools until delivery to construction site, There was one issue happened where unusual high defect of welding defects were found for 3 weeks period. A project engineer and i were able to rectify the causes by analyzing welders’ performance from database and eliminate the problem. Bad performance welders were sent for training and re-qualified again. Also, we managed to find a batch of Argon gases used as inert shielding gas during GTAW welding process was contaminated which contributed to welding defects. CE 3.2.7 —Ied the weekly internal progress meeting and organized monthly progress meeting with client to present progress reports and discussed any issues causing delays to certain piping lines such as delayed of construction drawings by IH! engineering team and shortages of pipe & fittings supplied by IHI. We discussed and came out solutions to modify and re-scheduled fabrication & deliverable sequences so to accommodate with engineering delays and site erection sequences. Besides, | took the lead in Negotiating new project requirements and variation orders for additional work scopes and work volumes. Furthermore, | reviewed and approved the technical queries raised by project engineers before sending to client for responses. Page 7 of 13 CE 3.2.8 - Contractually, we could only made progress claims once we started delivery to site. | figured out the accurate monthly claims from delivery orders’ data extracted from database program which included formula of (Price/ton x total weight delivered monthly). Then, | exported and presented it into Excel data and handover to accounting department for invoices issuance. After completion of last delivery, together with senior management staff, l made evaluation of profit and loss, cost analysis and lessons learned. CE2.4 Summary Thanks to the good performance of data entries, teamwork, supports from senior project ‘manager and Microsoft Access, the project was able to meet the final delivery dates and exceed ‘our profit target. | was pretty happy that my time spent on developing the program had successfully reduced overhead staffs and it helped to make comprehensive monitoring of all activities, All fabrication activities were done safely without loss of time. Our company was complimented by IHI’s testimonial because project was successfully delivered. Page 8 of 13 CE3 Design, supply, fabricate and Install Full Overhead Gantries for Variable Message Signs Board (VMS) along North-South Expressway During the period of May 2011 to September 11, my company had been awarded a job to carry out design, supply and fabrication of 10 units of full overhead gantries. After equipped with 7 years experience in steel work construction, | took the opportunity confidently to participate in the tendering process and design works when we received an invitation to bid from a subsidiary company of PLUS who is the concessionaire to operate our North-South Expressway in Peninsular Malaysia. | solely involved in submitting preliminary design, proposals and quotation to client before the job was awarded to us. CE 3.2 Background The nature of this overall engineering project is mentioned as above and the main objective of the Variable Message Signs (VMS) board which utilizes clusters LEDs is to pre-inform the approaching expressway users about the traffic conditions along the concerned section of the expressway with real time information. This is to enable the users to decide to re-route or remain on the expressway with full awareness with the prevailing situation. First, | had to design the overhead gantry with a service platform where the VMS board is mounted to the gantry. The overhead gantry is supported by 8 meters height double post columns at both ends with minimum 5.8m height clearance from road level (Figure 1 shown the 3D view of full overhead gantry}. | sketched the preliminary design drawings and passed to our engineering department to come out with 3D model and detail construction drawings for shop fabrication purpose. After that, design calculation / structural analysis were carried out before submitting to client for approval. My next work area was to work with consultant to design the foundations / footings for both steel columns and overhead gantry. Before footing design was done, we had to survey all 10 sites determined by PLUS and performed soil investigation at each individual site. With each defined result from investigated site, civil consultant drafted the footing construction drawings supported with geotechnical foundation design calculation. All drawings were reviewed and approved by client before construction. Other scope of work was to apply a durable painting system on the exterior of steels since the gantries is completely exposed to outdoor weather conditions, | had consulted few paint manufacturers and proposed a paint system complete with test results to client for approval. Figure 1 Page 10 of 13 #; |__as BUILT] Figure 2 CE3.3 Personal Engineering Activity CE 3.3.1 Before I started the design and sketches for the gantry structures, Ihad referred to some previous projects’ construction drawings provided by our client. Those steel structures were basically built by rectangular and square hollow sections (RHS) while | proposed to client to build it from various sizes of circular hollow sections (CHS) for main steel structures and bracings due to lesser wind resistant and lighter. Basic design for steel strength is based on yield stress of 275N/mm’ and material specification in according to BS 4360 Gr.43A / EN10025 S275iRH or equivalents. After all, the outlook of overall gantry structures made from CHS look better although it is harder to be fabricated compare to RHS. CE 3.3.2 ~ I fed in information such as height clearance from road level and general distances for 2 lanes and 3 lanes expressway. I designed the double posts columns with 1 meter distance between center to center of posts and both posts would be welded together with CHS bracings Such distance would provide enough clearance to build the service platform and just sufficient for maintenances purpose (to maintain the electronic VMS), whereby wider width for double Posts columns would increase overall weight of gantry structures and costs. Moreover, it would be strong and stable with sufficient bolting connections which columns are connected with horizontal truss by four flanges at each end. The truss was designed at such to'accommodate a Page 11 of 13 service platform within it with clearance of 2 meters between top and bottom structures. Truss structures which consist of primary members and reinforced by bracing members would be welded together with service platform and safety railings. In addition, a vertical ladder with safety cage leading to service platform was included in the design to provide a safety path for maintenance personnel. The ladder would be connected to one of the double posts columns located at road shoulder. CE 3.3.3 — Based on my engineering knowledge and experiences in steel construction, I selected Suitable sizes and thickness of all CHS used at each structure members including other shaped steel for ladder and platforms. Then, | transferred the preliminary design sketches and information to our engineering & drawing department to produce construction and detail connections drawings. 3 model including detail fabrication drawings were generated using TEKLA software which | had worked together with our TEKLA operator to improve and furnished the design and detailing. The final piece was ther: passed to our appointed Professional Engineer (PE) to review and ran the structural analysis and calculation to confirm the practicality of the designs. | instructed PE to include basic wind speed of 32m/s and additional load of 2000kg for VMS board during the structural analysis. The results from structural analysts were fine although our PE did advise about the necessity of some parts of stee| members which he thought was unnecessary. | took his advice and revised my drawings. CE 3.3.4 — Apart from steel works, our scope of works also includes construction of concrete foundations / footings for each site location where the gantries’ columns would be installed The first step was to perform sites survey which include geotechnical investigation and span measurement for each individual location. PE consultant, civil contractor and | went to every site to survey the suitability of those locations determined by PLUS's officer. For some of the urban locations, | sought information such as underground map from the officer to make sure there were no utilities and fiber optic lines underneath. Soils investigations were carried aut using Mackintosh Probe which is dynamic probing technique and is one of the simplest soil penetration tests. | experienced the tests myself where | volunteered to hammer few solid rods. Based on Mackintosh Probe results for each location, the PE consultant designed the footings construction drawings and proofed with design calculation, As | was the person-in- charge for this EPC project, | had to coordinate and organize discussion between civil Contractor, PE and client to discuss any technical difficulties for construction of footings after completion of design. We faced one particular technical difficulty when footings location was at the slope and lower than road shoulder where final level between a pair of footing was deviated too much. | solved the problem by extending one of the gantry’s columns for those locations. CE 3.3.5 ~ Before started steel structure fabrication, 'had to propose a suitable and durable Painting system for the gantries. | referred to my other projects’ specifications such as Oil & Gas and Power Piant industries. | extracted some quality painting systems from those specifications followed by consultation from few paint manufacturers. Finaly, I selected a suitable painting system (Zine Rich Epoxy Primer ~ 751m, High build and high solid epoxy Intermediate coating - 125ym and acrylic polyurethane resin finish coat ~ 50m) with reasonable price, The paint Page 12 of 13 manufacture guaranteed the paints applied would last for at least 5 years under exposure of outdoor weather conditions before it start deteriorated, with condition that we perform their recommendation on steel surfaces preparation and paints application. CE 3.3.6 — After all drawings and specification approved by client, raised requisitions to ordered steel materials, prepared draft contracts to civil subcontractor and organized fabrication teams with a project engineer's assistance. Each set of overhead gantry and site footing was constructed and according to sequence provided by PLUS. We managed to complete it within 3.5 months and additional 1.5 months for sites installation works, Each time for gantry installation, | ordered extended flatbed trailer to deliver each set of overhead gantry becouse of its 15 to 20 meters length and arranged a 25ton mobile crane. Overhead gantries installation works only allowed to be done during week days and mid night due to safety reason ‘and low traffic flow. | joined the installation team for the first two locations and we were guided by traffic management group provided by PLUS, ce umm: Although the commercial value of this project was relative small compared to my previous and current projects, | was able to gain knowledge in steel designing works and experienced in civil designing and construction works. | was happy that I faired with positive thinking and had led my team to complete the project safely, | valued the safety concerns very much during designing process in meeting client's requirements. After all, same client continue to order more overhead gantries from us till present which total to 25units. Page 13 of 13
