1. INTRODUCTION
The Process Control Philosophy Tables form part of the overall Process Control Philosophy document. The Tables are used by the control systems engineers to program the Plant Control System (PCS). The
Tables also have a sign-off column which is required to be completed by the control systems engineers during the Control System Factory Acceptance Test (FAT). This is a quality check to ensure the required
process functionality is provided as listed in the Tables.
2. SOURCE DATA
The following documents have been used to provide all the required information to develop the Process Control Philosophy Tables. The Tables will be defined in more detail as the design progresses and
vendor data becomes available.
1. Process Control Philosophy
2. Instrument List - details all Analogue and Digital instruments for the Project, including vendor instruments. Vendor instruments not reporting to the PCS will not be included in the Tables. The
Instrument List is used to complete the Analogue, Digital and Actuated Valve sections of the Tables.
3. Mechanical Equipment List - details all mechanical equipment for the Project, which needs to be filtered for those with electrical motors and are not vendor controlled. The Mechanical Equipment List
is used to complete the drive section of the Tables.
4. Control Valve List – details all actuated On/Off and Control Valves for the project. The Control Valve List is used to complete the Actuated Valve sections of the Tables.
5. P&IDs – should be visually checked to ensure the above lists match the P&IDs. The P&IDs also will contain some information not supplied in the above Lists, such as PID loops and software tags (e.g.
PCS Hand Switches).
6. I/O List – details all hard-wired Analogue and Digital inputs and outputs to the PCS. This is a master List which should be used as a final check to ensure all hard-wired Analogue and Digital inputs
and outputs are included in the Tables. This List will include all hard-wired vendor inputs and outputs.
7. Vendor Control Philosophy / Functional Specifications – details how vendor equipment is to be controlled by the PCS or is controlled by a vendor-supplied Local Control Panel (LCP).
8. Vendor PLC Memory Maps – this should be requested by the control systems engineer where vendor equipment is PLC controlled (e.g. Mills, Thickeners) and interfacing with the PCS is done via
communication link (e.g. Ethernet, Modbus, Profibus). The Memory Map will detail all software Analogue and Digital inputs and outputs available to the PCS, which can be included in the Analogue and Digital
sections of the Tables, or as a separate worksheet.
3. ANALOGUE INPUTS
· All Analogue inputs to be used in the PCS are to be included in this Section.
· The Instrument List should provide all of the Analogue instruments for this Section. However, the I/O list and Vendor Memory Maps should be used as a final check to ensure all Analogue inputs are
included.
· It is recommended to use the Low and High alarms (L and H) as Indication-Only alarms, whereas the Low Low and High High (LL and HH) alarms used only for interlocking.
5. TOTALISERS
· All Totalisers to be integrated by the PCS are to be included in this Section. The list of instruments which require totalising should be obtained from the P&IDs.
· The frequency of resetting the Totaliser needs to be included in this Section, and may be reset each batch, shift, day or month.
· The Totaliser Digital input does not need to be included in the Digital inputs Section. However, the pulse frequency should be included.
6. ACTUATED VALVES
· All Actuated Valves to be controlled by the PCS are shown in this Section. This includes Open/Close and Control Valves.
· The Control Valve List, P&IDs and the Instrument List (if Actuated Valves are included) will provide a list of Actuated Valves for this Section.
· Open and Close control logic, including interlocks, is to be included in this Section. A process interlock only applies when the Valve is in auto position, whereas a safety interlock applies when the Valve
is in auto or manual.
· The Valve fail position in the event of a loss of power is to be shown in this Section. This can be obtained from the Control Valve List. Note, the P&IDs will detail a fail position. However, the
assumption on the P&ID is unclear, i.e. is it the fail position for loss of power and air, or just power or just air.
· Valve position feedback for the Open/Close Valves is to be included in this Section, as it forms part of the Valve logic (i.e. Valve fail to open, Valve fail to close and Valve position undefined). Position
feedback for the Analogue Control Valves should be shown in the Analogue Section.

7. PID CONTROLLERS
· All PID Controllers to be controlled by the PCS are shown in this Section. The list of PID Controllers will need to be created from the P&IDs and Process Control Philosophy document.
· The PID Controller tag number, process variable, set-point variable and manipulated variable are detailed in this Section. The definition for each variable is as follows:
1. Process Variable – the measured process variable which is the Controller input. Typically, this is an Analogue instrument such as a Level or Flow Transmitter.
2. Set-Point Variable – the Controller set-point, which is controlled either in Automatic or Cascade. The Cascade input variable (e.g. another PID Controller output or PCS calculation) needs to be shown
in this Section.
3. Manipulated Variable – the Controller output variable. This could be a Control Valve, VSD or another PID Controller in the case of a Cascade Controller.
8. MISCELLANEOUS CONTROLLERS
· All Miscellaneous Controllers to be controlled by the PCS are shown in this Section. The list of Miscellaneous Controllers will need to be created from the P&IDs and Process Control Philosophy
document.
· Miscellaneous Controllers are any Controllers that are not PID Controllers, such as discrete On/Off Controllers and Timer Controllers. Remote set-points for vendor Controllers also are included in this
section (e.g. voltage set-point for a Rectifier, speed set-point for a SAG Mill).
9. DRIVES
· All electric motors (drives) to be controlled by the PCS are shown in this Section.
· The list of drives is obtained from the Mechanical Equipment List, which should include vendor-supplied drives.
· The Start and Stop control logic for each drive is detailed in this Section. This also includes where the drive can be started from, for which four choices are provided:
1. LCS - Local Control Station. These are the push buttons located in the field near the equipment.
2. LCP - Local Control Panel. This is a vendor-supplied Control Panel which can be push buttons or an electronic HMI screen.
3. OIS - Operator Interface Station. This is located in a Control Room where the operator is able to control the process.
4. SEQ - Sequence Control. This is used when the drive forms part of an automatic PCS controlled sequence.
· The interlocks and permissives for each drive are detailed in this Section. Each is defined as follows, and this convention must be followed to make the document clearer to read for all users:
1. Start Permissive (Process) – a Start Permissive is a condition that must be met before a drive is started. Once the drive starts, the condition is ignored. Process Start Permissives apply typically
when the drive is in remote automatic or remote manual, but are bypassed when the drive is in local (maintenance mode). For example, a Start Permissive for a reagent mixing agitator could be "Not LAL",
i.e. not Level Alarm Low, meaning the level must be above the Low Level alarm point for the agitator to start.
2. Running Interlock (Process) – a Running Interlock is a condition that must be met to interlock or fault (trip) a drive. This condition only applies once the drive is running. Process Running
Interlocks apply typically when the drive is in remote automatic or remote manual, but are bypassed when the drive is in local (maintenance mode). For example, a Running Interlock for a pump could be
"LALL", i.e. Level Alarm Low Low, inferring the drive will fault when the LALL point is reached. In this instance, the start permissive condition would be "Not LALL", and this would need to be listed in the Start
Permissive (Process) column.
3. Start Permissive (Safety) – a Safety Start Permissive is a critical safety condition that must be met before a drive is started. Once the drive starts, the condition is ignored. Safety Start Permissives
apply when the drive is in all modes, and cannot be bypassed when the drive is in local (maintenance mode). For example, a Safety Start Permissive for a Conveyor would be "Not HA123", i.e. not pull-wire
alarm, inferring the pull-wire switch alarm must not be activated.
4. Running Interlock (Safety) – a Safety Running Interlock is a condition that must be met to interlock or fault (trip) a drive. This condition only applies once the drive is running. Safety Running
Interlocks apply when the drive is in all modes, and cannot be bypassed when the drive is in local (maintenance mode). For example, a Safety Running Interlock for a conveyor would be "HA123", i.e. pull-
wire alarm, inferring the pull-wire switch alarm is activated. In this instance, the Safety Start Permissive condition would be "Not HA123", and this would need to be listed in the Start Permissive (Safety)
column.
· Equipment interlocks are not included in the Process Control Tables, as they will be accounted for by the control systems engineer. Equipment interlocks are defined as electrical motor protection
interlocks such as a thermistor fault, thermal overload fault, VSD fault, LRS fault, motor protection relay fault, main contactor fault and drive isolated fault. Equipment interlocks cannot be bypassed in local
(maintenance mode).
· If a drive is to stop without providing a fault status on the PCS, it should be shown in the Stop Non-Latching Alarm column. For example, a Reagent Transfer Pump which batch transfers reagent down to
the Low Level Alarm point would be included here, and not in the Interlocks Section.
· If a drive is to fault/trip as a result of a Running Interlock, it should be shown in the Running Interlock column. This drive typically would require resetting on the PCS to clear the drive fault before
restarting.
10. CALCULATIONS
· All Process Calculations to be performed by the PCS are included in this Section.
· A column is provided to show which Calculation inputs are entered by the PCS operator.
